Ah yes, the "supposedly same size but not quite identical" replacement drives. Been bitten by that a few times when sent a replacement for a RAID member which is a few blocks smaller and so can't be put into the array. More fun when you are "discussing" the problem with a supposedly technical person who can't understand that his replacement "9G" drive is smaller than the original "9G" drive - but they are both "9G" he says ...
So for a long time, I've tended to make my arrays a few blocks smaller than the drives to give a bit of "wiggle room".
